Your first piece of foam armour, and the four mistakes in it

Foam armour is the cheapest impressive thing you can make and the fastest way to get discouraged, usually in the same weekend. Almost everyone's first piece contains the same four mistakes, in the same order, and I made all of them. Here is the actual process and where it goes wrong, so that yours can go wrong in more interesting ways instead.

What you actually need, which is not much

Five millimetre EVA foam for most panels, ten millimetre for anything that needs to look chunky, a craft knife with snap-off blades, contact cement, a heat gun and a sanding drum on a rotary tool. That is a complete kit. You do not need a hot wire cutter, you do not need Worbla for a first build, and you very much do not need a 3D printer.

Two things are worth spending real money on. The first is blades: a dull blade tears foam instead of cutting it and you cannot sand out a torn edge. Snap a new segment off every ten minutes, it costs almost nothing. The second is a respirator with proper cartridges, because contact cement fumes and sanded foam dust are not things to be brave about. I did the brave version for a year and I regret it.

Total spend for a first shoulder piece, if you already own a knife: about the price of a takeaway.

Mistake one: no bevel

Two pieces of foam glued edge to edge give you a right-angled seam with a visible gap that no amount of filler will hide. The fix is to bevel — cut the mating edges at an angle so they meet as a flat plane rather than a corner. Forty-five degrees for a right-angle join, shallower for a gentle curve.

Getting a clean bevel freehand is the actual skill in foam work, and the trick is that you are not cutting through the foam, you are dragging the blade along it in one continuous stroke with the blade held at the angle you want. Stop and restart and you get a step. Go slower than feels necessary. Do the whole edge in one pass even if the piece is long.

Practise on offcuts. Ten minutes of bevelling scrap will do more for your first build than any tutorial, this one included.

Mistake two and three: the glue and the heat

Contact cement is not glue in the way you are used to. You paint a thin coat on both surfaces, you wait until it is tacky and no longer wet — normally three to five minutes — and then you press them together, and at that point it is done. There is no repositioning. People treat it like PVA, join two wet surfaces, and get a bond that peels apart the first time the piece flexes.

Heat forming is the other one. Foam holds a curve if you heat the surface until it just starts to shine, then bend it and hold until cool. The error is impatience in both directions: not enough heat and it springs straight back, too much and the surface bubbles and you have a permanently pitted panel. You want it warm and glossy, not smoking.

Both of these are timing skills rather than technique skills, which is why they only come from doing them wrong a few times.

Mistake four: sealing, or rather not sealing

EVA foam is a sponge. Paint it raw and the paint sinks in, dries patchy, and cracks off along every flex point on the first wear. Every foam piece has to be sealed first, and the standard answer is several thin coats of flexible sealer — a plastic dip, a flexible primer, or heat-sealing the surface with the gun until the pores close.

Thin coats, and more of them than you think. Four thin passes beat one thick one every single time, because a thick coat skins over and stays soft underneath, and then it dents. Between coats, sand lightly. It is boring, it happens at the point in the build where you badly want to be painting instead, and skipping it is the reason most first builds look great for one day and terrible in every photo after.

Then and only then, paint. Flexible acrylics, thin layers, and leave the weathering for another post because it deserves one.

A first shoulder piece takes a weekend and will be visibly a first shoulder piece, and that is completely fine — mine is in a box and I will not be photographing it. The point is that all four of these are process errors rather than talent errors, which means they are fixable in an afternoon once you know they exist.
